I am wanting to upgrade the 4" original speakers in the front doors of my '80 240 to 5 1/2" ones. Ive seen a couple threads on the mod but I am still not entirely certain about how to mount them. Will 5 1/2" speakers mount to the 10cm x 10cm mounting holes in the door's sheet metal? I would rather do that than have them mounted to the door card itself. I also have manual crank windows and am wondering if someone can recommend speakers that clear the cranks. Thanks

Do you want to keep your door cards looking somewhat factory? I think there are very few options other than the Kaplhenke grilles to fit larger speakers with the OEM style grille appearance. Volvo's solution on the later cars was the HT-204 spacer brackets which look OK but nothing like the original squares.

My buddy 3d printed me a set of these. They fit any standard 5.25 speaker and come with covers you can put some grills on or just snap them on to make it look better.

Why not just buy high quality 4" speakers? I wouldn't do the upgrade. I had a later car with the 5.25" speakers and the weight of the aftermarket speaker seemed to affect the door panel in a negative way. Causing mounting issues and broken plastic brackets.

I followed wgusler's install with rockford fosgate speakers, and have been happy enough with it. Bass is poor, as expected.
You'll need to make a couple ~5/16" crescent moon shaped spacers to hold the speaker off the door panel, and you'll need to clearance the original speaker hole and mounting holes a bit.

Yeah maybe I’ll do that and have them on extended studs coming out from the door metal itself. I’m no audiophile or anything so 5 1/2s might not even be worth the effort for me lol.

I mounted Polk 5.25 speakers in my 242's door panels without spacers and they cleared the window and manual regulator.
