92 Volvo 240 engine chaos- What is this spring from my oil pan? What happened here?

I wouldn't go spending serious money trying to build up or modify a motor in that state, but I certainly wouldn't write it off without slapping it back together with a new gaskets, a valve and springs or 2, and some high mileage oil. You said it seemed to run good once you got the injector unstuck. If the motor is dead then let it die, no reason to be spending all the time and money on an engine swap before that. Worse condition motors have lasted longer, these aren't porsche engines.
 
Okay everyone, here is my updated situation-

This block is toast for sure, and I think I know what the spring is from. I did some searching and I’m pretty confident the piston blew up somehow near the rings. This was a piston from another b230 on a forum -IMG_6740.jpeg

I plan to pull the engine eventually and put a replacement in. When the time comes, I will pull the pan and pop the pistons and find out the chaos. I’d love to know how this happened. There is no way this was the original engine with 100,000 miles. That would just be sad. Anyways.. that’s my luck and sad news. Onto finding another engine I guess.

If anyone has any clue what caused this detonation, please let me know. I’m guessing it over heated or got starved of oil. This thing ran pretty well and then just randomly didn’t, so I think it was on its way out. (I drove it 2 time times less than 8 miles since purchasing it)

It’s still weird to me that the leak down test barely had air coming from the crankcase even though I’m pretty sure this happened to the piston. I think because both the intake and exhaust valve were stuck wide open, all the air from the leak down was going out the valves before it could even go out the crank case.

I'll guess with the others that the spring's from a botched cam/crank/aux shaft seal replacement. The piston tops don't seem to be melted and it doesn't look like enough metal chunks for a piston oil ring spring to have escaped.

Here are a couple pictures of an oil pump spring, a shaft seal spring, and a piston oil ring spring. I stretched out a section of the seal spring for the picture. The oil ring spring is pretty stiff and coarse.

Clearly someone didn’t like changing their oil or something lol.
 
Can you post some pics of the head and the head gasket? It's weird that you had low compression and big leakdown in 2 cyls. Maybe a blown head gasket between those 2 cyls? Did you find stuck valves only on 1 cyl? I'd be tempted to fix the head (for cheap) and try running it.

Of course I’ll grab as many photos as possible.

So, from front to back I had 180-180-0-80

The one with 0 it was coming out exhaust and intake valve completely. No bubbles in the coolant system. The one with 80 psi was leaking out the exhaust valve and also no bubbles in coolant.

The head gasket to my eyes, looked okay. I think I cut through it in one small spot when removing it, I will highlight that point. The head looked awful with sludge, and the head bolts were coming out with tons of shavings.

One thing to point out is the manifold bolts and everything came off easily, almost like someone had been there before it was parked. I almost wonder if they blew a head gasket, replaced it, but it was too late.

I tried sending a bunch of photos and even after I compressed them it said they were too large. I made a google doc with all the photos. Please let me know if this works.

As you can see, a bunch of the galleys are plugged.. but since the walls on the piston still look good, there’s no way it got THAT hot. The gasket is a little weird shaped because I took it off. Unless maybe it warped lol.

 
Pictures work. Is that oil deposits on the head or carbon? The head gasket is a little too beat up to tell what happened.

For the "bunch of the galleys are plugged" you need to look at the galley in 3 places - the block, the head gasket, and the head. Some of the galleys don't go through all 3 and end up collecting crud in the dead end.

I think you can post up to 10 pictures of up to 1 MByte each.

Have you figured out why the valve, or valves?, stuck? Do you see any major buildup on the valve stems when looking in through the intake/exhaust ports?

You could cut the oil filter open and look for metal bits in the pleats. If you use a hacksaw, you'll need to ignore the metal dust from cutting it open. This is what happens when the engine rebuilder forgets to torque the bearing caps:

Your block and pistons may still be ok. I mentioned filling them up with ATF and letting it sit overnight. Crank the engine over so the pistons are at the same level and add ATF and see if it leaks down overnight. This may, or may not be a definitive test at all, but it could show you something.

I come from a world of "if there is metal in it, replace it". That is because you can flush it all you want, but there will still be debris stuck in passages that can break free later and ruin the engine. At which point, the customer would come right back and expect it to be fixed under warranty. If there is metal debris in the engine oil the engine gets replaced, the oil cooler lines, and the radiator/oil cooler gets replaced. Basically anything the contaminated oil has touched, needs to be replaced to ensure that the debris doesn't cause an expensive failure in the future.

Since this is a backyard project. You could slap a repaired head on there and take your chances, but you have to decide what your time is worth and if you wanna spend the money on the parts.

I am not clear on your diagnosis of "stuck valve/s". When you pull the cam out, do you see broken springs, and are the still valves stuck open??

I also agree that that spring does look like a spring from a seal.

All that black sludge means the oil change intervals have been neglected. You likely have worn cam, crank and connecting rod bearings. The rusty block also sucks. You will never have a clean looking coolant expansion tank if you run that block and radiator. Your heater core is probably shot now too.

Thanks for the response. On the valves, it’s carbon. They were completely shot. I decided to take the cam off to take a better look. 2 valves just plop back and forth. I’m guessing the spring broke or gave out? The second photo is a valve that was stuck, and the third one is comparing to one that wasn’t stuck.

Thank you for your response. I just followed your advice in case and added some marvel mystery oil in the pistons. I will report the results in the morning.

Everything you are saying is pretty spot on, especially in the case of being in a professional shop and dealing with clients. For a customer, as you stated there would be no questions. Customer would need a new engine. I did just pull another head from another Volvo and I’m curious about trying it.

Take a look at the previous reply I sent and check out that video regarding the valves. Until an hour ago, I didn’t pull the cam. I had done a leak down test and it resulted in air coming out intake and exhaust so that pointed right to valves. I made sure the cam wasn’t touching any of the valves on the cylinder I was testing at the time. I’m guessing the spring failed on these or something? I haven’t gotten the valve all the way out yet because I don’t have a valve compresser to remove the keepers.

As you stated, it really does suck with the rusty block and metal everywhere. Even as much as I flush this, I’ll never get the block and coolant clean, and I’ll probably never get all the metal out, but I am interested in maybe checking the durability of a red block. I think I may slap a head on and see, and if it results negatively, I’ll swap the whole engine.

It’s clear as day they never changed the oil. Their intervals must have been CRAZY to get this bad. It’s pathetic honestly. Thanks for the help and let me know what you think regarding the valves.

I paid $600 and I’d love to get it going, but I’ll start with the lower cost possibility’s first. If it ends up in needing an engine, I suppose that’s what I’ll do. Who knows, these things are tough and maybe it will go some time.

You think so? That would be nice. There was also a ton of rust under the shims. I wonder if water got in and seized something up and then the spring broke.

What would point to all this metal in the oil still though? So many things that are confusing with this situation lol

I know a ton of it was from the tiny spring, and some from the rusty block, but the other stuff.. WHO KNOWS. I wish the pan wasn’t so horrible to pull on these things. It’s practically easier to pull the engine just to remove the pan

Most of the metal in the oil is probably bearing material, it doesn't seem like this engine got much love or oil changes. The spring is most likely a seal spring, but I'm not sure about the bigger metal pieces. You could try tearing it down some more to figure it out, but with engines like these it's best to fix the obvious stuff and don't go looking for stuff you don't want answers to. Unless this needs to be a dead reliable daily, I would just fix it as cheaply as possible within reason and send it. I'm almost certain that it'll run nicely with just a little bit of love. Keep us posted if you decide to open it up further though.

Aluminum wouldn't break like that. That part looks more like a composite material.
