The 245 project that is not a project

Around June of 2023 a friend was in need of a daily driver as his wagon was having issues. I was able to trade him my 93 940 Turbo for his 91 245. He had owned the car for around 5 years and was heading in a drifty direction with the build (stickers, BC coilovers etc.) He included a decent stash of uninstalled parts including IPD bars, IPD poly bushings for the front, new control arms and more. Ethan had a good start on the car with a fresh cylinder head, IPD NA cam, BC coilovers, Bens upper torque rods and panhard bar. The wheels are on loan until I get tires mounted for it. A couple of the known issues that needed to be addressed before hitting the road in the wagon were a leaking steering rack and a major vibration in the front end.

How it arrived in June of 2023

I didn't intend on this car becoming a project car per say. The original goal was get it on the road and use it as a backup daily driver. First item on the list was addressing the front end issue. I cleaned up a steering rack I had sitting around and installed new boots and tie rods that Ethan had bought for the car. While it was on the lift, I cleaned the front suspension up as everything was soaked in power steering fluid and oil.

After cleaning things up some, I installed the replacement rack, new lower control arms, IPD bushings, and the IPD front sway bar. On the first test drive, the power steering worked, but the death wobble was still there. A 4 mile round trip to the gas station revealed that it had some serious brake issues as the front rotors were pouring smoke and locking down. I ordered a new master cylinder as it seemed it was sticking and not letting the calipers relax. Unfortunately the new master didn't fix any of the issues. During a full brake inspection, I found that the right rear caliper had lost both pins and the pad had shifted.

After fighting entirely too long and bending a couple sets of pins, I realized that this was a Girling caliper and the other side had an ATE. Knowing the pads were smoked, I ordered all new rear brakes as well as new parking brake shoes. I felt better at this point with matching rear caliper, but the braking issue still persisted. I finally broke out the Motive power bleeder and completely flushed the brake fluid. I was leaning towards a proportioning valve issue at this point and after a couple rounds of bleeding in the correct order, the front brakes released and the car was finally drivable. I still need to install the new front calipers and rotors but haven't made it that far yet. Another issue that has arose is the rear end whining. I was hoping it was a symptom of the brakes dragging and the sound being transferred by the BNE arms on the rear a fluid change says otherwise. I have a spare rearend at the house already but its not bad enough to swap yet.

A few small things took place over the next few months, but other than putting some occasional miles on the car it has sat in front of the shop. I installed a BNE strut brace and tried on a few different sets of shoes for it. The Momos would require more clearance work than I am interested in doing as the wagon has 0 rust. That leaves the Propus C or a set of Voxx 17" wheels that will need refinished.

Installed the strut bar I had sitting around. The car also has an IPD cam gear and STS AC delete.

Ethan had also included a new exhaust system with the car. Other than a cat it was basically straight piped. A local shop bent up a lead pipe and we installed the kit.

Other than installing wheels, I was done with this car. Its going down the road and other than some buffing and trim replacement it was ready to serve as a weekend toy and back up daily to my 330k mile 745. But what would be the fun in that?

How she sits now. I stole the hydras and new tires off of my 745 SE until I can get some tires ordered.

So along this same time frame I was tasked with finding my niece her first car. I ended up buying a package deal from a guy in Atlanta in mid-July of 2023. My niece is now cruising in a pretty nice 95 940 sedan, and I got the non running 1991 745 SE. The owner had the engine swapped in the SE, but the replacement he put in had low compression. He was moving to Florida so both cars needed to find new homes.

I got the SE in the shop. A quick compression test showed that the compression was low across the board but cyl 1 was dead. Turns out the rings were shot and what appears to be a freshly rebuilt head had some issues with the cyl 1 intake valve. With the current price of new pistons etc I decided to find a good used engine for the SE and tracked down a good running donor in Maryville TN sometime in August. This 95 940 Turbo is donating its engine to the cause as well as keeping several other 7/9s on the road.

Things were quite around the Volvo shop for the next few months as a few other projects rolled through. In December, my favorite local pull-a-part hauled in a 84 242 Turbo. The license plate was still on the car showing it was last registered in 1994 and the odometer only showed 104k miles. It was about 2 weeks before I could make it there and assumed it would be mostly stripped by this time. To my surprise the only thing missing was the grill. I spent 2 days taking anything usable off the junkyard 242 including a full M46 swap, all the gauges, interior trim pieces etc. The skinny bumpers will end up on my stalled out 242 project.

So now I find myself with almost all of the parts to turbo and manual swap the blue wagon. I'm still collecting a few odds and ends but the goal is around springtime to pull the current drivetrain and tear into the engine for an inspection and reseal/repaint. I have since acquired a 89 tach cluster that will be installed along with the refreshed motor and trans. I will also be installing the shortened 940 efan and plan to wire it into the ecu. For now though, I still need to get the front brakes installed and find a better solution for the rough riding rear springs.

Nice work. What process are you using to clean the underside of the engine and suspension? End result turned out great.

Thanks. I kept it simple. Just Purple Power and some scrub brushes. I would have loved to pressure wash all of it but cant stand the thought of the mess in the shop.

I will not steal my 242s parts for this project.

So I am stealing my 242 motor for the wagon. Its a low mile squirter NA bottom end with a refreshed head and a K cam. Its been on the stand collecting dust just like the 242 has. I have a late FT motor on the way from south Florida that will take its place when the time comes.

The gauge cluster bugs me. Always looks corroded on the later cars. After sorting through a couple clusters I had in the loft, I will be using mixing and matching to build a cluster with an earlier surround as well as ditching the SRS light for the 5th gear light as well as adding a tach.

And a small exterior update. I had a spare egg crate grill on the wall so I tossed it in. I have a set of OEM ecodes and a set of FCP ecodes in the loft one of which will make it on the wagon at some point.

The engine is almost ready to go in. Trans still needs to be cleaned up. Most of the parts are now on hand to do the swap.

Also made a decent parts haul from an enthusiast near Atlanta and needed some more storage to regain use of my bay. $70 later and some of the seats are finally out of my way.

Not sure the puppy approves of my use of ratchet straps to hold the shelves up....

That's going to be a fun motor! Going to t5 swap?
As long as the M46 is good it will stay. Hopefully this car doesn't steal my 242 trans as well. Have a full T5 swap plus a spare tranny or 2 but I don't want to drop the change on another adapter and clutch.

Sounds like a good plan! I haven't driven either an m46 or 47 other than like a grandpa (non turbo cars) but it sounds like if you don't beat on them they'll hold up.

I had one just like him that was also deaf. He was extremely intelligent and odd..... made for great entertainment watching him when he didnt know I was around bc of his lack of hearing haha! beautiful dogs
This one definitely has some quirks that our other one does not. Very vocal, watches TV all the time (we have the closed captions on for her). She has been good so far. Being deaf hasn't been an issue at all.

No major changes yet, but finally got some cosmetic issues sorted as well as replacing the water pump seal that had blown out. Spent a couple hours properly attaching the front valence (with hidden zipties) where the ends were hanging down and installed new clips for the 2 hockey sticks that kept wanting to fall off. New tires are finally in so time to decide which wheels it will be getting and looking into new wiring for one of the sets of Ecodes I have. The turbo engine is ready to go but the M46 still needs some cleaning and I need to rebuild the driveshaft as well.

Idk where you're at in NW GA, but probably not too far from me in Franklin, NC. Holler if you need a hand sometime, and don't forget about MountainMeet coming up in a few months.

I'm in Calhoun, so about 2 and a half hours away. I'll keep Mountain Meet in mind. I need to check it out sometime.

No major progress to report but still slowly making headway. A friends barnfind 81 242 GL has been hogging all my time (and my shop). Its almost ready to go home after and engine swap, LH 2.2, new fuel system, and all new brakes. Turning out to be a nice car. I did sell the new exhaust as well as the STS AC delete bracket off of the wagon to Garrett for the 242 so the wagons drivetrain swap timeline has been moved up to sooner than later.

I did have time to rebuild the junkyard M46 turbo driveshaft. Cleaned it up and installed new Ujoints and carrier bearing.
